Tubular Core Doors: Advantages, Disadvantages, and What to Actually Write in Your BOQ

The tubular core flush door is the most-specified and least-understood shutter on Indian project sites. It is usually the cheapest door line item in the tender, and it is usually the one that generates the most snags at handover — hinges pulling out, mortice locks going loose, sound carrying between bedrooms, a shutter punched through in a hostel corridor within eighteen months.

None of that means tubular core is a bad product. It means it is a specific product with a specific working range, and most BOQs never define it tightly enough to land inside that range. Here is the honest version, written for people who specify and buy doors rather than sell them.

What a tubular core door actually is

A flush door shutter is a sandwich: a seasoned hardwood frame (stiles and rails), a core filling the middle, cross-bands, and face panels — plywood, particle board, or hardboard — bonded under heat and pressure.

In a tubular core, that middle is not solid. It is either extruded particle board with continuous hollow tubes running through it, or spaced battens leaving hollow cells. Roughly 30–50% of the core volume is air. That single fact drives every advantage and every failure mode below.

The relevant Indian Standards are worth knowing, because they are your only enforceable lever:

If your BOQ says "flush door as per IS 2202" and your supplier quotes a tubular core rate, one of you is confused — and it will surface after installation, not before.

The advantages (and when they actually matter)

1. Weight — 30–40% lighter than an equivalent solid core shutter

This is not a comfort feature. It is a structural one. Lighter shutters mean less hinge torque, less sag over time, and far less load on GI, aluminium or WPC frames fixed into AAC block or drywall partitions. On a high-rise with block masonry partitions, a heavy solid core door on a light frame is a warranty claim waiting to happen.

2. Cost

At a per-shutter level the difference looks modest. At 600–1,000 doors it decides whether your interior package clears the approved budget. For low-traffic internal doors, the money saved here is better deployed on hardware and finish — which is what the client actually touches.

3. Dimensional stability, if manufactured properly

Less mass means less moisture to move. A well-made tubular core shutter with seasoned stiles and BWR-bonded faces will often stay flatter through a Pune monsoon than a solid core shutter built from unseasoned battens. Core type is not the variable that decides warping — seasoning, adhesive and pressing discipline are. (More on that in our guide to why doors warp in Pune's monsoon.)

4. Machine consistency and supply throughput

Extruded tubular core is a manufactured board, not carpentry. Thickness and density stay consistent shutter to shutter. For a 500-door delivery schedule, that predictability matters more than most specifiers credit.

5. It is a standardised, testable product

Tubular core sits under IS 2191, with defined tests: slamming, screw withdrawal resistance, edge loading, shock resistance, flexure, buckling, end immersion, glue adhesion and varying humidity. You can demand certificates. Most buyers never do — which is precisely why the market's bottom end gets away with what it does.

The disadvantages (and where they bite)

1. Fastener holding is location-dependent, not material-dependent

A screw driven into a hollow zone holds nothing. Everything depends on where the lock block and stiles sit and how wide they are. A narrow lock rail block, or one positioned wrong, means the mortice lock loosens within a year of normal use. This is the single most common tubular core failure — and it is a manufacturing spec issue, not an inherent flaw.

2. Sound transmission

An air-filled core is a poor acoustic barrier. For bedrooms sharing a wall with a living room, hotel rooms, consultation rooms, meeting rooms or any acoustically sensitive space, tubular core will disappoint the client and there is no site fix. Specify solid core, or a rated acoustic shutter.

3. Impact resistance

Hospitals, schools, hostels, PGs, commercial corridors and back-of-house areas take trolley strikes and kicks. A hollow section punctures. Worse, a punctured tubular core shutter is scrap — a solid core shutter can be patched and refinished.

4. Moisture is unforgiving

Particle board core swells irreversibly and does not come back. Tubular core does not belong in toilets, bathrooms, utility areas, or anywhere subject to standing water or floor washing. Use WPC, PVC, FRP or a BWP-grade solid core for wet areas — and accept that this is a separate line item in the BOQ rather than pretending one door type serves the whole flat.

5. Heavy hardware pulls out

Floor springs, hydraulic closers, panic hardware and heavy handle sets transfer real load into the shutter. If the door needs any of these, the core must be solid where the hardware lands — and you must say so at order stage. Retrofitting later is not possible.

6. No fire rating, and no site trimming

A fire-rated shutter needs a mineral or solid core; tubular core cannot get you there. And trimming on site beyond the stile width opens the core and destroys the shutter — which is exactly what site carpenters do routinely when frames are out of square. Order to verified opening sizes, or accept the wastage.

The BOQ clauses that decide what you actually receive

Write these in. "Flush door, tubular core, 30 mm" is not a specification — it is an invitation.

  • Standard: IS 2191 (Part 1) for plywood face panels, or (Part 2) for particle board / hardboard faces. State which.
  • Shutter thickness: 30 mm or 35 mm, stated explicitly.
  • Stile and rail width: minimum width in mm, in seasoned hardwood, on all four edges.
  • Lock rail block: state the block height and its centre-line height from FFL (typically around 900–1000 mm), on both faces.
  • Adhesive: BWR or BWP as per IS 848 — BWP for humid zones and any door near a wet area.
  • Face panel: material and minimum thickness. Hardboard faces are the cheap tier; say so if you don't want them.
  • Edge lipping: hardwood lipping on all four edges, thickness stated.
  • Test certificates: screw withdrawal resistance, slamming, end immersion, edge loading, varying humidity — batch-wise, submitted before dispatch.
  • Factory machining: hinge and lock cutouts done in the factory to verified opening sizes, to eliminate site trimming.

Three questions to ask any door supplier

  1. How wide are your stiles and lock block, in mm — and will you put it in writing on the PO? Vague answers here predict every problem in the disadvantages list.
  2. Which IS standard are you manufacturing to, and can you produce batch test certificates? "ISI marked" without a part number is not an answer.
  3. What is your written policy on warping, and over what period? A supplier confident in their seasoning and pressing will give you one.

One more variable specifiers forget: freight and lead time

Core type is a manufacturing decision. Whether the door reaches your site intact is a logistics one, and on bulk orders the two interact.

A flush door shutter is bulky and low in value density — you fill a truck by volume long before you fill it by weight. That has three consequences for anyone specifying doors on a project outside the manufacturing city:

  • Tubular core's weight advantage helps freight economics. More shutters per truck, lower cost per door delivered. On long-haul routes this partly offsets the freight premium.
  • Partial loads are expensive. Below a full truck, per-door freight rises sharply. If your door schedule is phased, consolidate dispatches by tower or wing rather than by floor.
  • Transit is where damage happens. Corner crushing, edge damage and moisture pickup during monsoon transit are common. Specify packing — corner protectors, shrink wrap and stacking instructions — in the PO, and inspect on unloading, not after installation.

For projects across Maharashtra — Pune, PCMC, Mumbai, Thane, Navi Mumbai, Nashik, Nagpur — and onward to North Indian markets, ask any supplier three things before you commit: dispatch point, delivered-versus-ex-works rate, and lead time by zone. The short version

Tubular core is the right call for low-traffic, dry, internal openings where weight and cost matter — and the wrong call for wet areas, acoustic separation, high-impact traffic, heavy hardware and anything rated.

Most disputes over tubular core doors are not arguments about the core. They are arguments about a BOQ that never specified stile width, lock block, adhesive grade or test certificates — and a supplier who priced accordingly. Specify tightly, and tubular core does its job for a decade. Specify loosely, and you get exactly what you paid for.

Frequently asked questions

Is a tubular core door the same as a hollow core door?

Related, not identical. Both are non-solid cores covered by IS 2191. Tubular core specifically uses extruded board with continuous tubes running through it, which is denser and more uniform than a simple honeycomb or spaced-batten cellular core.

How long does a tubular core door last?

In low-traffic internal residential use, with correct manufacture and hardware, comfortably 10 to 15 years. In high-traffic or wet conditions it can fail in under two years — which is a specification error, not a product failure.

Can a tubular core door be laminated or veneered?

Is tubular core acceptable for a main entrance door?

No. Entrance doors carry security expectations, heavier hardware and daily hard use. Specify solid core.

Which IS code covers tubular core flush doors?
